The Client Challenge

Our client, a specialized sports recovery brand in North America, launched a professional-grade massage gun aimed at physiotherapists and athletes. The device weighed approximately 1.2kg (2.6 lbs).
They initially sourced packaging from a general bag supplier but encountered three critical failures that hurt their Amazon ratings:
Hygiene & Maintenance Issues: The previous fabric/nylon exterior absorbed sweat and massage oils, making it difficult for users to clean. The cases looked "worn out" and dirty after just a few weeks of gym use.
Impact Damage: The standard 60-degree hardness EVA shell was too soft. During shipping, the cases compressed, causing the heavy motor to rattle and sustain internal damage.
Odor Complaints: End-users frequently complained about a strong "chemical plastic smell" from the case materials upon unboxing.

Upon analyzing the failed samples, our engineering team upgraded the specifications to meet the demands of a medical/sports device:

A. Exterior Material: Hydrolysis-Resistant PU
We replaced the woven fabric with Premium Matte PU (Polyurethane).
Hygiene & Maintenance: Unlike nylon which absorbs liquid, PU creates a sealed, non-porous surface. It is fully water-resistant and repels sweat and massage oils. Users can simply wipe it clean with a disinfectant wipe—a critical feature for clinical and gym environments.
Durability: We used a Hydrolysis-Resistant PU stock. This ensures the surface will not peel or crack (a common failure with cheap PU) even after years of use in humid locker rooms.
Aesthetics: The smooth matte finish offers a sleek, "tech-forward" look that aligns better with premium electronics.

B. Structural Engineering: 75° High-Density EVA
We upgraded the core material to 75° High-Density EVA with a 6mm shell thickness.
Why? This increased density creates a rigid "skeleton" that withstands up to 50kg of external pressure. It prevents the case from collapsing during pallet stacking, protecting the PU surface from wrinkling.

C. Precision 1:1 Molded Interior
Instead of using generic foam, we designed a custom CNC-machined insert.
Friction Fit: We engineered the compartments with a -0.5mm tolerance. The massage gun and its 6 attachments "snap" into place. Even if the case is dropped upside down (ISTA 1A Drop Test standard), the components remain suspended and secure.

D. The "Odor-Free" Protocol
PU materials can sometimes retain chemical smells if bonded incorrectly. To address this:
We utilized eco-friendly water-based adhesives for laminating the PU to the EVA.
All semi-finished shells underwent a 48-hour ventilation process in our temperature-controlled drying room.
Outcome: The final product passed REACH and RoHS testing, ensuring a neutral, odor-free unboxing experience.
